This thesis investigates the analysis and design of an electric vehicle battery charging system. The main components of the charging system include an interface for energy transfer, a medium power charger, a high power charger and a battery charge equalizer.

The proposed charging interface (coupler) is based on inductive charging technology where magnetic induction is used for energy transfer. The advantages of inductive charging include the elimination of exposed conductors, transformer isolation, which gives a safety edge over conductive techniques, in addition to universal compatibility where it is possible for the interface to operate over a wide range of power levels and frequencies with the same on board charging port. The design considerations for the inductive coupler are thoroughly presented and discussed. In addition, the analysis and design of an inductive coupler based on co-axial winding transformer technology is presented. Alternate transformer topologies are also investigated and compared.

Two proposed charging converters that interface the inductive coupler are presented and analyzed. The first is a medium power (overnight) charger with a converter rating of several kilowatts. An improved full bridge, zero-voltage switching PWM dc/dc converter topology using a two inductor rectifier is proposed. The advantages of the new topology include a wide load range with ZVS, no lost duty cycle due to diode recovery, in addition to high power density and high efficiency. For the high power charger, a 120 kW/80 kHz zero-current switching series resonant converter topology is presented. The impact of the IGBT losses on the converter design and topology selection are also discussed. Since the resonant inductor is one of the crucial components of a resonant converter, the design of high power and high frequency resonant inductors is thoroughly investigated. Both analytical and finite element analysis tools are employed to study the loss mechanisms within the windings.
