Cell formation (CF) is the chief design problem in the process of designing a cellular manufacturing system. This problem is concerned with the task of grouping the machines into cells and the parts to be produced into associated part families. This research addresses three different forms of the CF problem, which are referred to as the SPSM, SPAM, and APSM problems, respectively. The former represents those CF problems which satisfy both of the following two assumptions: (1) only one process plan is available for each part type, and (2) only one machine type is available for each part's operation. The SPAM problem represents those problems that satisfy assumption (1) and violate assumption (2). The APSM problem is the opposite of the SPAM problem.

The SPSM problem is addressed considering the primary CMS design objective of minimizing the total number of intercell moves in the system. Design constraints pertaining to the number and sizes of the machine cells are considered. The APSM and SPAM problems are addressed considering the objectives of minimizing the total number of intercell moves in the system and minimizing the total number of backtrack moves in the intracell machine layouts. The former is assumed to be the primary objective. A number of other practical considerations are taken into account. These include machine capacity limits, production volumes, machine utilization, budget restrictions, operation sequences, and number and sizes of the machine cells.

A two-phase solution approach is suggested for the SPAM and APSM problems. The first phase is devoted to the process of machine-part grouping, considering the primary objective. The second phase undertakes the task of constructing a flowline layout in each cell, considering the secondary objective. The thrust of each phase is to capitalize on the alternative routes to achieve a better solution quality, while avoiding the excessive computational complexity associated with their presence. To accomplish this, in each phase the task of selecting the representative routes and the design task assigned to that phase are dealt with separately, while ensuring that the selected set of routes is as conducive as possible to fulfilling the associated design objective.

Tabu search is used as the main search method in dealing with the three types of problems under consideration. The proposed solution approaches to these problems were evaluated by comparing them with selected existing approaches. The results of the comparisons are quite encouraging.
