A semi-dilute high molecular weight PAN gel for spinning was prepared using H2O/dimethylformamide (DMF) co-solvent. This allows the production of a semi-dilute gel from a moderate to high molecular weight polymer. Rheological tests of the gel show that semi-dilute gels are easier to be oriented than concentrated gels and have some ability to hold the orientation. Deformation of the semi-dilute gel fiber can lead to a high tenacity, high modulus fiber.

The role of water in the gel formation process and for the gel properties is revealed by rheology using gels containing different amount of water. The phase transition behavior of the semi-dilute gel is closely related to the water concentration in the solvent mixture. High water concentration helps to form a gel but also leads to lower gel stability. The PAN gel exhibits a high degree of shear thinning, which appears to adversely affect the orientation obtained in the process described below.

A convergent die was designed for gel extrusion to effect elongation or drawing of the gel inside the spinneret. The wall of the spinneret was designed to follow a parabolic curve to produce a nearly constant elongational flow strain rate. A big area reduction leads to a high equivalent draw ratio.

The as-spun gel fiber was further drawn in a multi-step process in hot media with increasing temperature. The mechanical properties of the tested fibers reveal the relationship between spinning conditions and properties. Extrusion velocity, temperature, dope composition and the composition of coagulation/extraction bath all play a role for the fiber tenacity. Using an extraction bath, we were able to develop stronger fibers than using a coagulation bath. Currently, through the combination of deformation inside the die, drawing the gel fiber in the extraction bath and hot media, the final tenacity and modulus of the fiber from 8% H2O gel can reach 11.5 g/d and 146.0 g/d, respectively. Considering the limitation of processing conditions, there should still be a considerable potential for improvement.
