Cast iron remains an unchallenged material for the production of heavy duty parts when production costs along with high strength and specialized requirements are to be considered. Nevertheless, cast iron research has a major disadvantage with respect to other metallic materials because of the sensitivity of the production line to small metallurgical variable changes when high quality specifications are essential. In fact, the lack of adequate controlling procedure during molten iron processing results in parts of variable quality. The present research provides an insight into the effect of several chemical variables in the microstructure of cast irons and presents methods for producing, evaluating, and controlling gray, ductile and compacted graphite iron melts. This is achieved by means of intensive use of well-validated techniques such as thermal analysis, image analysis, statistical analysis and test casting evaluation, in an integrated fashion. Investigations carried out provided an understanding of problems generally associated with thermal analysis practice as well as cast iron production methods in laboratory experimentation. Extensive microstructural characterization data are reduced by means of statistical analysis. The effect of sulfur, one of the most important chemical variables in ductile iron production, was studied as a factor affecting the thermal evolution during solidification and resulting microstructure, of high silicon and high carbon equivalent ductile irons. Additions of manganese to post-inoculated ductile irons allow for assessing Mn influence in low magnesium-treated irons. The solidification and eutectoid transformation ranges as well as the resulting microstructures were carefully analyzed using conventional and non-conventional techniques. As a whole, the present research project provides a more comprehensive and general understanding of the cast iron field.
