In this modern age of industrial competition, a successful plant design should be able to sustain the changing trends in demand and still produce optimal economic gains. Most often, process design aims at developing customized process plants in which production capacity has been specified to meet certain market demand. However standardization of parts, interfaces or manufacturing units has long been recognized as an economic alternative to customized process design.

The main objective of this thesis is to integrate the market data-analysis and the design/synthesis optimization stages that are traditionally performed separately. A novel framework is developed to generate a set of modular standardized designs optimal for different ranges of market data reflecting customer requirements. The developed framework requires the integration of tools for data analysis, feasibility analysis and solution methods for rigorous optimization of the resulting mathematical programming problems.

To address the data-analysis problem, both deterministic and fuzzy clustering algorithms are utilized, depending on the nature of the data-set.

For feasibility analysis evaluation, a novel simplicial approximation based approach is proposed to identify the operating envelopes where process operation is feasible, safe and profitable.

Finally, to address the solution of the resulting Mixed Integer Nonlinear Programming problems, decomposition based algorithms are proposed to determine the optimal solution for both deterministic and stochastic optimization problems.
